Forklift Brake Pedal Goes to Floor: Causes & Fixes
A brake pedal that sinks to the floor is the most urgent brake symptom on a forklift. This deep-dive from STARSAN — the forklift parts brand of Ningbo Xingcheng Engineering Machinery Co., Ltd. (founded 2017, 120+ employees, ISO 9001:2015) — explains the three root causes, how to diagnose each one, and how to fix it.
Cause 1: Master Cylinder Internal Bypass
Worn piston seals inside the brake master cylinder let fluid slip past the piston instead of building pressure. The pedal sinks slowly under steady foot pressure, often with no visible external leak — which is why this cause is frequently missed.
Fix: replace the master cylinder. Rebuilding is only viable if the bore is perfectly smooth; a scored bore will destroy new seals quickly. Choose a direct-replacement unit matched to your OEM part number — see our Forklift Brake Master Cylinder Selection Guide.
Cause 2: External Fluid Leak
Leaks at the master cylinder, wheel/slave cylinders, hoses, or fittings drain the system. The pedal sinks because there is simply not enough fluid to pressurize.
Fix: find the leak (wet fittings, drips on the floor under the truck, falling reservoir level), then replace the leaking cylinder or hose. Never rely on topping up fluid — the leak will worsen under load.
Cause 3: Air in the Hydraulic Lines
Air compresses, so even a small amount trapped in the lines makes the pedal feel soft and travel too far. Air usually enters after a leak, a fluid change, or a component replacement done without proper bleeding.
Fix: bleed the brake system starting from the wheel farthest from the master cylinder, keeping the reservoir topped up throughout. If air keeps returning, there is an underlying leak or seal failure — address Cause 1 or 2.
How to Diagnose Step by Step
- Check the reservoir fluid level. Low fluid points to an external leak (Cause 2).
- Look for wet spots at every cylinder, hose, and fitting.
- Pump the pedal: if it firms up temporarily, suspect air (Cause 3) or seal bypass (Cause 1).
- Hold steady pressure on the pedal: if it sinks slowly with no external leak, the master cylinder seals are bypassing internally (Cause 1).
- Bleed the system. If the problem returns within days, replace the master cylinder.
Replacement Guidance
When replacing the master cylinder, match the OEM part number exactly, compare mounting dimensions and bore size with the old unit, and bleed the system thoroughly after installation. STARSAN manufactures direct-replacement brake master cylinders for Toyota, TCM, Mitsubishi, Komatsu, Hyster, Hangcha, Heli, Linde, and Nissan forklifts, with an annual capacity of over 50,000 sets.
